When most people think about supplements, they picture the finished product: a clean bottle of capsules neatly labeled and ready for the shelf. What they don’t see is the complexity that goes into making sure every single capsule is uniform, safe, and efficient to produce.

Over the past 15 years, I’ve worked with encapsulation machines of every size, from small lab-scale units to high-speed production lines running millions of capsules a day. And if there’s one thing I’ve learned, it’s this: No two powders behave the same way once they meet the machine.

Why Formulas Crash Machines

One of the most common calls I get from manufacturers is, “The machine keeps jamming, is something broken?” In reality, it’s often the formula.

  • Sticky or hygroscopic powders (like liposomal blends) can gum up tamping stations and lead to crashes.
  • Granular vs. fine blends can affect how evenly capsules fill and close.
  • Poorly matched tooling can cause excessive wear or capsule rejection rates.

These aren’t design flaws, they’re part of the real-world dance between machine and material. Understanding both sides is key.

Practical Tips That Save Hours

Here are three quick checks I always recommend before running a challenging powder:

  1. Moisture Content: Even a 1–2% increase in moisture can completely change how a powder flows.
  2. Tooling Fit: Confirm that your dosing discs, tamping pins, and segments are matched to spec. A small misalignment can lead to major downtime.
  3. Powder Conditioning: Sifting and de-lumping powders before feeding them into the machine often prevents bridging and inconsistent fills. A simple pre-conditioning step can save hours of downtime.

As brands push for more advanced formulations: Liposomal, multi-blends, or high-potency actives; The demands on equipment and operators are only going up. Manufacturers can’t just rely on OEM manuals; they need practical knowledge from the floor.
